Foam is a balancing act: shear, backpressure, gas release, and flow are all linked. When one drifts, you get uneven output, hot spots and charring, additives bleeding out, or unstable cells (collapse, channeling, big pores).

We reduce the failure rate by tuning both the recipe and the process.

Think “honeycomb of tiny airbags.”

· Create finer, more uniform closed cells.

· Use reinforced modifiers in the matrix.

· Nail the blowing agent, cooling, and backpressure.

You’ll get a harder core at lower density and cleaner engraving/grooving.

Improve melt uniformity and gas dispersion, add nucleators/stabilizers, and control the shear and cooling curve. Balance viscosity, surface tension, and diffusivity to lock in tight cells and better hand feel.
